How Kitty Litter Can Compromise Plant Floor Safety

TL;DR:

If your facility still uses kitty litter (clay absorbent — which isn’t actually absorbent, but more on that later) for oil and fluid spills, you may be paying more than you realize. Beyond the purchase price, clay can increase cleanup labor, disposal costs, ergonomic risks, tracked contamination, equipment wear, and potential crystalline silica exposure. This article explains the hidden costs of clay absorbents and why many manufacturers are switching to reusable absorbent systems to improve safety, housekeeping, sustainability, and total cost of ownership.

How Kitty Litter Can Compromise Plant Floor Safety

Clay absorbents (commonly called kitty litter or oil dry) are sometimes used in manufacturing facilities to clean up industrial process fluids on the plant floor. They come in 40–50 lb bags at a value price. Most people are familiar with how they work: sprinkle them on, sweep them up, and discard. Sounds simple enough, but clay can create hidden costs and safety risks.

Dave Snyder, RSM at ITU AbsorbTech, conducts regular floor audits at manufacturing facilities across the U.S. He has spent thousands of hours on production floors in hundreds of manufacturing companies, working directly with maintenance teams, EHS managers, procurement professionals, and production personnel. And he still sees kitty litter on plant floors from time to time. When he points it out, most people readily admit that it’s not the easiest product to use or the best solution.

“Most people aren’t switching because they suddenly hate kitty litter,” says Snyder. “They’re switching because they’re tired of sweeping it up, buying it over and over again, and dealing with the extra work it creates.”

But beyond the mess, clay comes with several hidden downsides from extra costs to serious health risks. Here’s what you need to know:

1. Clay Can Ruin Your Health

Yes, the warning is right on the bag.  Look closely and you’ll see that many clay-based granule products contain crystalline silica. This is a mineral linked to silicosis, an irreversible lung disease that causes fluid buildup and scarring in lung tissue.

2. Clay Can Damage Machinery, Engines, and Moving Parts

Unlike reusable absorbents that are strategically placed on plant floors, clay particles don’t stay where they’re put. Over time, gritty dust and tiny particles find their way into all sorts of nooks and crannies including engines, gears and other moving parts. This can cause premature wear and unscheduled downtime. In painting and finishing areas, it can also scratch floors and contaminate clean surfaces.

“The maintenance people are usually the first to notice it,” says Snyder. “They often notice clay dust collecting around conveyors, chain drives, bearings, and equipment bases after repeated spill cleanup and it can easily tun into a very expensive fix.”

3. Clay Gets Tracked Everywhere

Granules — and the oil on it — stick to work boots, forklift tires, and pallet jacks, then end up in aisles, offices, and break rooms long after the original spill has been cleaned up. Instead of containing a spill, clay often spreads it.

Basically, clay goes wherever you go into offices, lobbies, the lunchroom. Now the mess is everywhere instead of just on the spill. 

4. Clay Can Increase Ergonomic Strain

“Many facilities simply accept lifting 40- to 50-pound bags as part of the job, even though the bags are awkward to carry and pour,” says Snyder.

In addition, whatever gets put down must get swept back up. “You’re basically making a mess to clean up a mess,” adds Snyder. For every 40 lbs. of clay getting poured on the floor, 40lbs of clay need to be swept and lifted into the garbage.

5. Clay Can Increase Slip & Fall Risk

Since clay is crushed rock, it doesn’t actually absorb anything. Oil sticks to the surface instead of soaking in. So, what looks like absorption is just liquid sitting on the surface of each granule. Over time, gravity wins, and that liquid seeps back out onto the floor.

This can be deceiving.  When people see clay on the floor, it increases their perception that the floor is not slippery, so they may not take the proper precautions when walking over it.

6. Clay is Not as Cheap as It Seems

“To understand the true costs of clay, you have to separate costs into what comes in the front door and what leaves through the back door,” says Snyder. “Sure, you can buy a 40-pound bag for around $20, but you’ll use the whole bag for a 3–4-gallon spill. Now, add-in labor and disposal costs, and it’s nowhere near the bargain it first appeared to be.”

Landfill disposal can introduce Resource Conservation and Recovery Act (RCRA) liability, waste-manifest preparation and time, and additional labor.

  • How much labor goes into cleaning a typical spill?
  • Are absorbents being tracked into production or office areas?

    Frequently Asked Questions About Clay Absorbents

    Is crystalline silica in oil dry clay regulated by OSHA?

    Yes. OSHA regulates occupational exposure to respirable crystalline silica, and prolonged exposure is linked to silicosis, an irreversible lung disease. Facilities using silica-containing clay absorbents should evaluate exposure risks as part of their industrial hygiene program.

    What is the difference between an adsorbent and an absorbent?
